You can create your project and digital model on Fusion 360, SolidWorks, and Blender. If the artwork already exists as vector graphics, simply import it from Adobe Illustrator or CorelDRAW. Than export the file as STL or STEP, depending on the fabrication method. Professional custom 3D signs always begin in CAD software. The project moves step by step from a digital model to a fully illuminated sign.
Materials
- PLA, PETG, or ASA for the sign housing;
- clear or milky acrylic (2–3 mm) for the face panel;
- frosted acrylic diffuser;
- VHB tape or construction-grade adhesive.
For illumination, most projects use 12 V LED modules rated at 0.72–1.2 W, AWG18–20 wiring, and a power supply sized with a 20–30% safety margin above the calculated load. A digital caliper, multimeter, soldering iron, wire cutters, screwdrivers, and a heat gun will handle nearly every step of the assembly process.
Designing the 3D Sign
Step 1. Create or Import the Artwork
Start by creating the lettering or importing an existing logo into your CAD software. Vector artwork is the best option. Once the artwork is positioned, verify the key dimensions and adjust the scale to fit the intended installation.
Step 2. Extrude the Sign Body
Next, extrude the model to create the sign enclosure.At this stage, the enclosure starts to take shape. Keep the walls between 3 and 5 mm, and work the cable routing and mounting features into the model while it's still easy to edit.
Step 3. Design the Face Panel
The face panel is created as a separate piece and typically cut from 2–3 mm clear or translucent acrylic. This thickness provides good light diffusion while keeping letter edges sharp and well defined. If you expect the sign to be serviced later, make the panel removable by adding simple alignment tabs or snap-fit features. It's a small detail that can save a lot of time during assembly—and even more during future maintenance.
Preparing the Model for Fabrication
Almost there. Before exporting the model, make sure the dimensions, wall thickness, and internal clearances all look right. Before reaching for adhesive, perform a dry fit. It's the quickest way to confirm proper alignment, verify diffuser clearance, and ensure every component fits exactly where it should.
Installing the LED System
With the housing finished, it's time to light it up. Just don't rush to secure the LED modules until you're happy with the layout. Start by mapping out the layout instead. In most builds, a spacing of 50–80 mm with a setback of 20–30 mm from the face panel creates a much smoother light spread and helps eliminate visible hot spots before the diffuser is even installed.
Time to size the power supply. Calculate the total LED load, then select a 12 V constant-voltage power supply with 20–30% overhead. A sign drawing 48 W, for example, should be paired with at least a 60 W driver. That extra capacity keeps the system running cooler and reduces unnecessary stress on the electronics over time.
Now for the fun part. Position, connect, and test the lighting before closing the enclosure. Route the wiring neatly, maintain correct polarity, and secure every cable to prevent movement during installation or transport. Then switch the sign on. If the light pattern looks uneven or individual LED points are still visible, fine-tune the module layout now—it's a quick fix before the face panel goes on.
The diffuser goes in last. It softens the light, blends individual LED points into a uniform glow, and gives the finished sign a clean, professional appearance. Sometimes, shifting a few modules by less than an inch is all it takes to dramatically improve the result.
Quick Check Before Assembly
- Test every LED module.
- Verify polarity and wire connections.
- Check the power supply under load.
- Confirm even light distribution before installing the face panel.
Final Assembly and Testing
Once the lighting performs as expected, complete the final assembly. Install the diffuser, secure the face panel, and close the enclosure. Then inspect every electrical connection and make sure each component is firmly seated with no unnecessary movement.
Let the sign run for 15–20 minutes before calling it finished. That gives you enough time to catch an overheating power supply, an unstable LED module, or uneven light while everything is still easy to access.
One last check. Look at the sign from different angles and under both bright and low light. The face panel should sit flush, the glow should look even, and the LEDs should stay flicker-free. If everything looks right, it's ready to install.
